JLG Lift Controllers — Why They Fail and What It Costs to Replace Them

The controller boards from JLG platforms are fully repairable — they fail due to environmental stress (water ingress, vibration, heat cycles), capacitor aging, and driver IC failures, not fundamental design flaws.
Platform Control Module (PCM) — Fault Codes and Root Causes
- Fault 37 / 38 (Joystick out of range) — The most common fault code on JLG boom lifts. The joystick potentiometer wiper circuit fails, but the PCM joystick input signal conditioning op-amp also ages and introduces offset errors causing false out-of-range detection even with a new joystick. We replace the analog front-end op-amp array and calibration resistors. A replacement joystick (€180–360) does not fix the underlying board fault.
- Fault 43 (Machine not level / tilt sensor fault) — The MEMS tilt sensor (accelerometer module) on the PCM develops offset drift after 5–8 years, triggering false tilt lockouts. We replace the sensor IC and recalibrate the zero-g reference.
- Fault 85 (Load management fault) — The load cell signal conditioning amplifier on the PCM fails, causing the machine to default to reduced-capacity mode or platform lockout. INA instrumentation amplifier replacement.
- Platform dead, no display — 12V internal DC-DC converter failure on the PCM; the display and all output drivers lose power. PWM regulator IC and output capacitor replacement.
- Intermittent platform lockout — CAN bus transceiver (MCP2551 or TJA1050) failure on the PCM causing intermittent loss of communication with the ground control module. Single IC replacement restores full machine function.
Ground Control Module (GCM) and Drive Controller Failures
- Ground control keys not responding — Key matrix scanning IC failure or input MOSFET gate driver fault on the GCM board. Replacing the scanning IC (typically a PCA9555 or MCP23017 I/O expander) restores all ground controls without replacing the €650–1,200 GCM.
- Drive controller fault — machine drives but does not steer — Steer motor H-bridge MOSFET failure (typically one MOSFET shorted, causing oscillating current faults). We replace the MOSFET pair and retest full steer authority.
- Drive controller fault — machine will not drive — Drive motor contactor coil driver transistor failure. The contactor does not close, so no traction current flows. Transistor replacement (€8 component) versus €2,200+ controller replacement.
- E-stop reset fault (Fault 13) — E-stop relay welded contacts or E-stop relay driver MOSFET on the controller board. We test relay contact resistance under load and replace the relay and driver.
- Elevation sensor fault (Fault 66/67) — Hall-effect elevation sensor interface IC failure on the drive controller. The machine refuses to drive when elevated because it cannot verify height. IC replacement restores the height-speed reduction function correctly.
ECU / ADE Controller Repair (JLG ADE — Advanced Display and Control)
- ADE display blank or corrupted — Backlight driver IC failure or display interface FPGA configuration memory corruption after voltage surge. We reflash the configuration memory and replace the backlight driver.
- ADE fault — software lockout after incorrect PIN — The ADE stores machine access PIN in I2C EEPROM. After triple lockout, the EEPROM write-protect mechanism activates. We read and restore the EEPROM state without wiping machine hour data or fault logs.
- Telematics/GPS module fault — JLG SkyGuard or ClearSky telematics module communication failure. We repair the cellular modem board and GPS antenna interface rather than replacing the €600–1,100 telematics unit.
