Case Study — Termotek P802-18644-4 After 66,756 Operating Hours

The photos show a Termotek P802-18644-4 laser chiller manufactured by Termotek GmbH (Baden-Baden, Germany). Nameplate specifications:

  • Cooling capacity: 1,400 W at 20°C water / 35°C ambient
  • Pump: 5 l/min at 3.5 bar
  • Power: 230V 50/60Hz 7.5A
  • Refrigerant: R134a, max charge 420g
  • Year of manufacture: 02/2017
  • Operating hours: 66,756 hours — over 7.6 years of continuous operation

The typical service life of a hermetic compressor is 40,000–80,000 hours. This unit is approaching end-of-life for the compressor — compressor inspection, R134a leak check, pump service, and condenser inspection are all required.

Laser Chiller and Industrial Chiller Manufacturers — Full Model List

Termotek (Germany)

Termotek GmbH from Baden-Baden manufactures precision chillers for lasers, electronics, and medical equipment. The P series (P302, P402, P602, P802, P1002, P1502, P2002) is the most common laser chiller in Europe, used with CO₂, fiber, and Nd:YAG lasers. The AT series (AT302, AT502, AT1002) covers air-cooled units for laser welding. The F series serves laboratory circulation.

SMC (Japan/Europe)

The HRS series (HRS012, HRS018, HRS024, HRS050, HRS090, HRS150) is the standard choice for precision fiber and UV lasers in SMT, semiconductor, and medical manufacturing. SMC HRS delivers ±0.1°C temperature stability. We repair: inverter PCBs, pumps, proportional valves, touchscreens.

S&A / Teyu (China — widely used in Europe)

CW-3000, CW-5000, CW-5200, CW-6000, CW-6200, CWFL-1000, CWFL-2000, CWFL-3000 — the most affordable chillers for CO₂ and fiber lasers. Widely used with laser plotters, engravers, and cutting machines. Common failures: pump (€15–40), controller PCB (€80–220), temperature sensor, LCD display.

Thermo Scientific / Neslab (USA)

ThermoFlex 900, 1400, 2500, 5000 and the older Neslab HX-50, HX-75, HX-150, HX-300 — most common in excimer, Ti:Sapphire, and YAG laser labs at research institutes. We repair: PLC controllers, display modules, proportional valves, pressure transducers.

Parker Hannifin / Hyperchill (USA/Europe)

Hyperchill ICE016, ICE025, ICE040, ICE060, PLUS012, PLUS025 — popular in fiber laser welding (IPG, Trumpf) and CNC machining. We repair: Dixell/Carel controllers, compressor power boards, pump seals.

Rittal (Germany)

Blue e+ and LCP Inline — chillers and cooling units for electrical enclosures and high-power laser systems, frequently found with Trumpf TruLaser and Bystronic installations. We repair: Blue e+ PCBs, displays, cooling modules.

Stulz (Germany)

CyberCool, PrecisionCool — chillers for data centres and precision laser installations. We repair: Stulz controllers, Copeland compressors, expansion valves.

Laird Thermal Systems (USA)

Thermoelectric (Peltier) and compressor-based chillers: FHP, HiTemp, Xtra series — precision ±0.01°C chillers for UV and medical lasers. We repair: Peltier modules, PID controllers, power circuits.

Lytron (USA)

RC006, RC010, RC022, RC045 — compact chillers for diode and medical lasers. We repair: PCBs, pumps, electrolytic capacitors.

Most Common Laser Chiller Failures

1. Hermetic Compressor Failure

The hermetic compressor (like the CAJ4476Y Tecumseh in the Termotek P802 above) is the most expensive chiller component. After 40,000–80,000 hours: loss of compression, motor winding short-to-ground, bearing seizure. Compressor repair/replacement: €380–980 depending on model (vs. new chiller €2,500–8,000).

2. Refrigerant Leak (R134a, R410a, R407C)

Gaskets and brazed joints develop leaks over time. Symptom: water temperature rises, chiller runs continuously but does not cool, low-pressure alarm only. Repair: UV or electronic leak detection, brazing, refrigerant recharge. Cost: €180–380.

3. Circulation Pump Failure

Mechanical seal wear allows water into the motor or external leakage. Impeller corrosion from non-deionised water or galvanic corrosion. Seal repair or pump replacement: €160–480.

4. Controller PCB Failure

Typical failures: electrolytic capacitors in the PSU, temperature measurement ADC, watchdog circuit, EEPROM data corruption. PCB repair: €180–480.

5. LCD Display / Operator Panel Failure

Character LCD (like Termotek P802's 20×4 display) in industrial environments: backlight failure (CCFL or LED), HV driver failure, LCD controller IC failure. Repair instead of replacing the full panel (€600–1,400). Display repair: €120–340.

6. Condenser Fan Failure

Fan stops (bearings, start capacitor) — chiller triggers high-pressure alarm. Fouled condenser severely reduces cooling capacity. Fan service + condenser cleaning: €120–320.

7. Expansion Valve (TXV / EEV) Failure

Thermostatic (TXV) or electronic expansion valve (EEV) controls superheat. Blockage from contamination or moisture causes reduced cooling capacity or liquid slugging. Valve service: €160–420.

8. Flow / Level Sensor Failure

Reed or turbine flow sensor fails — chiller shows "low flow" despite a working pump. Level sensor shows "low level" despite a full tank. Sensor replacement: €80–220.
